Appreciate any assistance The scenario is:

Win 2003 Server
2 x 40GB Maxtor ata133 HDD's in mirror raid by onboard Promise Fastrax378 controller c:
4 x 120GB ? in sata raid off pci card (E: for storage of data only) - This is all OK

So the C: raid says failure replace drive blah blah.

we try that, no good, so swap out the other drive & confirm that's the failed one.

try rebuild & get to 95% & it comes up with failure message again try again, same deal

OK, so we try to mirror to 80GB WD HDD - same result 95/96% failure reboot try again same deal.

Try acronis server 9.1 software to image on new drive, no good

Try Bart Pe Builder boot disk & use Ghost 8 to image from good 40GB HDD to 80GB new WD drive - no go

Try another Acronis product that does drive imaging Migrate easy of something, no go, copy OK but 80GB drive won't boot.

+ every time I swap something out to try, the bios changes boot device & order, bizarre.

I need/want to be able to have 2 x hard drives operating in a mirrored array without the necessity of formatting & starting from scratch. This is not an option.
